Yes,there isnt any space there ,but you might be able to get a small bearing separator in under the lower dome nut........and seems you may have to push the rod from the end,but would be better if you could use the shoulder just below the spring........................As to removing the top spring.................it would depend on whether there is a spring inside the unit........remember that upper spring will actually go into the lower side of the springbox..........anyhoo,if the outside springs are extras ,cutting one isnt problematic.......but if they are from inside ,then you will be looking for replacements.

All I can see needs to be done is to force the springbox assy upward as far as possible,using a bearing puller under the lower nut,then you need to force the rod upward as well......................however ,if you have a bearing puller ,you can also try closing it onto the shoulder in the rod we can see in the latest pic..........I realize this may mean you need two bearing pullers ,so as to leave one under load ,while positioning the other on the rod..................another point...does the rod have a threaded hole in the top ......it may be possible to insert a bolt and spacers to maintain position while you change pullers over................as I said ,a last resort will be cutting the spring away.

I think the movement inside the spring box is the problem................I would compress the springbox/plunger upward by using a bearing puller under the lower springbox nut,and two long threaded rods to the top mount.............I dont know what tools you have,but with minimal gear,i think you might have a two leg puller you could use to force the rod up enough to clear the lower mount.............as I said ,hammering is no good,as the spring just pushes back.............I have tons of OTC puller stuff for industrial use,which you could use ,except you are 3,000 miles away...................I hesitate to advise cutting the upper spring,because it may be the spring out of the box,but if that upper spring is cut away ,the whole unit will easily slide thru..........I dont know how easy parts are to find.,but dont wreck anything that cant be replaced.

Had a think about that .........its going to very difficult to disassemble.................firstly,the rod has a boss in the middle ,inside the springbox,so it cant be driven thru.........secondly,the added springs make the unit near impossible to dissassemble in the intended way,which is for the spring unit to be pushed upward until the rod clears at the lower mount,twisted sideways enough to clear the lower frame ,and the whole unit pulled out downwards...............note that the correct springs(inside the box)play no part until you unscrew the end caps...................BUT......the very solid exra top spring makes that method very difficult...........the whole unit is going to have to be compressed upward,and hopefully ,doesnt become coilbound before the lower end clears the frame.................SO.....dont hit the rod,it cant be driven anywhere ,and will end up mushroomed..............

The outside springs are not original,been added to modify the unit....................the original setup is the centre part with springs enclosed in the unit by the two threaded end nuts,and the rod fixed in the frame................with a bodge ,its always possible the centre rod has been welded or brazed into the frame..................but first I would clean up and wire brush(sandblast better) the frame to rod mount area.,so you can see whats going on..............the rod may be threaded at the bottom,and just needs to be turned out to release the unit...........................my thought for the day.......a thoroughly bodged british bike is a formidable adversary.

There were plenty of allied personnel in germany with the Inter allied disarmament comission...........according to some on the comission,they were more interested in spying on German secret developments,in particular the advanced mechanisms of submarines developed during the war..........there was also the Disarmement of the People,1920" law,where the Weimar government were forced to recover the arms that soldiers simply took home after the armistice.Some took home field guns that were hidden until 1933.

I seem to remember that the Excelsior system was back to front compared to the common BSA plunger system.............in fact they used the same system as Indian,where the axle mount is connected to the outer cover,not to an internal slider..............as to removal,it certainly looks as though the whole unit with rod is slid up through the top mount,until it clears the lower mount.

Fortunately a roller bearing single will run for a long time without damage if there is a dollop of oil in the cases to begin with.

You wont be allowed to have an exposed chain  drive like that.....it contravenes the machinery guarding laws,let alone MOT.......I know its exempt MOT,but still an unsafe machine,no matter how old...........i suspect you will have to organize a mag drive from the LHS engine primary sprocket........which many vintage bikes did have............being a tin chaincase ,it will be easy to organize.

the twin  breather discharges into the primary via a hole in the crank...........and since there are no oilways to block,no person can have any objection to using silastic in sufficient quantity to stem any leak in the joint............howver there are still other holes in the case that cant be blocked,and oil can run out of these........especially after a run at speed.

Unfortunately ,ebay has inflated magneto prices beyond reason.........you used to be able to get BTH and Lucas mags from engines like Listers and Petters for $2 each at swaps once ,now everyone is asking $200 each for dud mags,than never been within 100 yds of a motorbike...........same with JAP sidevalves .....used to get them with scrap machines ....Ive got a couple of very nice 500 and 600 sv s used as starting engines on Rustons and Dormans.....pure bike engines used to rotate big diesels to start............then there the Autotruck 750 twins ........and the Autorail 1000s...........I remeber when the Messageries Martimes wharf next to the customs house closed ,the autorails were just run off the wharf into the river for laughs.

i checked the thread on a 750 sv twin,and its 1 3/4",and thats a 70mm bore barrel............Ive also got a 85mm bore barrel,checked and its 2"....thats a 500sv.

The Nortons I have (plungers and rigids) all have a very noticable bulge ,quite clearly seen from the outside ,where the neck joins the tank shell.......However the Norton cap doesnt lock 100% securely ,and can be lifted slightly from the neck,but wont come open......I suspect when the tank was new,the cap did lock down tight.....As someone mentioned ,I would never fill the tank to the top,unless there was some compelling reason...........Even the screwdown caps fitted to some twostrokes wernt 100% fueltight ,as leakage from the centre breather hole would occur.In fact I think the BSA bayonet cap type,which is the standard Ceandess cap ,fitted to many things.............In fact I seem to remember the Perkins oil filler cap and BSA tank caps are interchangeable.

There is a bit of JAP stuff on ebay from time to time............every now and again someone converts a V twin to OHV and offers the SV  bits for sale.......although the exhaust nuts are pretty rare............I would think you would have to make your own........20 tpi does ring a bell......Im pretty sure the motors only use two different pitches 26tpi for all the nuts and bolts,and 20 tpi for the intake spigot and exhaust nuts...........Its actually a very fine thread for cast iron,but seems to hold up OK.

The interesting bit is missing from the pic...........I assume the mag is run at engine speed from the timing side mainshaft....so the motor appears to be from an Atco .with a extension for a crankhandle...........looks like you might need to keep your leg and the chain separated..........Funny thing ,I was given half a dozen Japs from rail  trolleys......only singles ,unfortunately,but they all had a ugly addition to the timing case for a crankhandle.....So I left them for the scrappie.I did snafle a 750 twin ,fortunately,who d a thunk theyd ever be selling for princely sums.............are so many people restoring Autotrucks.?
